Applications and Selection Methods of High-Current Generators

Applications and Selection Methods of High-Current Generators

I. Equipment Overview
The high-current generator, commonly referred to as a current booster in the field of power testing, is a specialized power supply device that can output currents ranging from several hundred to tens of thousands of amperes under low-voltage conditions. Its core function is to simulate fault conditions such as overload and short circuit in the power system, thereby enabling the performance assessment and reliability verification of various electrical equipment. It is a core specialized equipment for ensuring the safe and stable operation of the power system.
Its applications cover all stages of power industry testing scenarios, including regular preventive tests in power plants, handover and acceptance tests in substations, and factory inspections of electrical products. It has strong versatility and necessity. With the continuous increase in voltage levels of the power system and the expansion of its operating capacity, the industry has set higher and more stringent technical requirements for the output performance, control accuracy, operational stability, and safety reliability of the high-current generator.
II. Diversified Application Scenarios
The application scenarios of the high-current generator are extensive and diverse, covering power operation, relay protection, industrial manufacturing, and scientific research testing, among others. It plays an indispensable core role in various scenarios and is specifically applied as follows:
(1) Power System Operation and Maintenance
As the core equipment for preventive tests of electrical equipment, this device is widely used in daily operation and maintenance inspections of power plants and substations. On one hand, it can conduct action characteristic tests on circuit breakers by applying simulated fault currents, accurately verifying the breaking capacity and response time of circuit breakers under short-circuit conditions, ensuring that the equipment meets operating standards. On the other hand, it can complete the ratio error and polarity verification of current transformers by inputting standard currents to the primary side of the transformers and comparing the output current data on the secondary side to accurately determine whether the metering accuracy of the transformers meets the standards.
In addition, the temperature rise performance tests of various power distribution and transmission equipment, such as bus ducts, power cables, and switch cabinets, also require long-term continuous power-on tests relying on the high-current generator to obtain the actual temperature rise data under rated load and verify the stability and safety of the equipment during long-term operation.
(2) Relay Protection and Automation Field
The high-current generator can provide a stable and controllable simulated fault current source for the calibration of various relay protection devices and automation equipment. Field operators can adjust the output current step by step to observe the action status of the protection devices and accurately set the action thresholds and action delays of various protection functions such as overcurrent protection, instantaneous protection, and differential protection.
Through systematic calibration, it can effectively ensure that the protection devices can accurately and reliably act when a real fault occurs in the power system, preventing over-tripping and device failure, and strengthening the fault protection defense line of the power system.
(3) Industrial Manufacturing and Processing Field
In industrial production processes, the application of the high-current generator focuses on thermal processing techniques, mainly relying on the Joule heating effect produced by the high current to provide stable energy for various processing procedures. Its typical application scenarios include resistance welding of metals, rail welding, electrolytic electroplating processes, and special metal heat treatment, etc.
Such industrial scenarios have high requirements for equipment operational stability, requiring support for long-term continuous operation and clear standards for current output accuracy, overload protection capabilities, etc., to meet the requirements of industrial batch and continuous production conditions.
(4) Research and Testing Field
In the cutting-edge research work of research institutes and university laboratories, the high-current generator is a key test equipment for electrical materials and electromagnetic technology-related research. It is mainly used for detecting the critical current characteristics of superconducting materials, testing the electromagnetic compatibility of equipment, evaluating the current-carrying capacity of new electrical materials, etc. in research projects. Compared with industrial and power operation scenarios, scientific research experiments have more stringent requirements for equipment performance. The key assessment indicators include the purity of current waveform, the precision of current adjustment, and the synchronization of data collection during the experiment, aiming to ensure the accuracy of scientific research data and the reliability of the experimental conclusions.
III. System Selection Method
The selection of high current generators is a comprehensive and systematic task. The rationality of the selection directly determines the accuracy of the test detection, the safety of equipment operation, and the cost-effectiveness of the procurement. The selection process should take into account multiple factors such as test requirements, on-site conditions, and equipment performance, and follow a scientific and standardized selection process. The core selection points are as follows:
(1) Clearly define the test object and test items
Accurately identifying the test object and clarifying the test type is the basis for selection. Different tested equipment and different test items have greatly different current amplitudes, operating capacities, and detection accuracy requirements. For example, the short-term withstand current test of frame-type circuit breakers and the accuracy verification test of current transformers are completely different in terms of test current size, continuous current flow time, and equipment accuracy requirements. Before selection, it is necessary to fully grasp the rated parameters of the tested equipment, industry test standards, and clearly define the specified test current multipliers and current flow duration and other key core parameters to provide a basis for subsequent selection.
(2) Determine the rated output current
The rated output current is the core indicator for selection. The rated current of the equipment must fully cover the larger test current required by the tested equipment. Based on practical engineering experience, to avoid fluctuations in circuit impedance and to adapt to subsequent test requirements, a 20%-30% current margin should be reserved during selection. For example, if the required test current is 5000 amperes, a device with a rated output current of 6000 amperes or above should be selected to ensure stable testing without overload risks.
(3) Calculate the rated capacity of the equipment
The rated capacity of the equipment directly determines whether a standard current can be output during the actual test. The core basis for capacity selection is the total impedance of the test circuit, including the impedance of the tested equipment itself, the impedance of the connecting wires, and the contact impedance at each connection point. In engineering practice, the capacity can be estimated using the simplified formula “Capacity P = Current I² × Total circuit impedance Z”.
If the circuit impedance is high, even if the rated current specification of the equipment meets the requirements, the actual output current may not reach the test standard due to insufficient capacity. For on-site wiring conditions that are complex, with long connecting wires, and high circuit impedance, the capacity margin should be appropriately increased to ensure the stability of the test conditions.
(4) Match the on-site working power supply
The power supply for the equipment to operate needs to be precisely matched with the on-site power distribution conditions. Small-capacity high current generators can be adapted to single-phase 220V power supply systems, while large-capacity and high-current specifications equipment need to be matched with three-phase 380V power supply. During the selection stage, it is necessary to check the on-site power capacity and the load capacity of the distribution lines to avoid problems such as insufficient power supply and inability to operate normally after equipment installation.
(5) Match the equipment accuracy grade
The accuracy grade of the equipment needs to be in line with the test purpose and be selected as needed to avoid redundant investment. For high-precision test scenarios such as current transformer error verification and metering accuracy calibration, high-precision equipment of 0.2 grade or 0.5 grade should be selected to ensure accurate and reliable detection data. For general scenarios such as power-on temperature rise tests and switch equipment action characteristic detection, 1.0 grade equipment can meet the test standards and there is no need to pursue high precision excessively. Reasonable control of procurement costs is also necessary.
(6) Confirm the working duty cycle type
The working duty cycle type is an easily overlooked but crucial selection parameter that directly determines the applicable test scenarios and service life of the equipment. Short-term duty cycle equipment is designed to adapt to short-term current flow conditions and only supports large current output for a few seconds, suitable for short-term tests such as circuit breaker thermal tripping. It is strictly prohibited from being continuously powered for a long time, as this may cause the equipment to overheat and damage. Continuous operation equipment is equipped with a high-power cooling system, which can support uninterrupted stable operation for several hours or even 24 hours, and is suitable for long-term current flow scenarios such as equipment temperature rise tests. When selecting, it is necessary to strictly follow the current duration requirements of the test procedures and accurately choose the equipment corresponding to the working mode.
(7) Consideration of equipment control method
The control method of the equipment determines the convenience and automation level of the test operation. Based on the frequency of use scenarios and the complexity of the test, the appropriate type can be selected. Manual control of the equipment has a simple structure, intuitive operation, and high cost performance, and is suitable for working conditions with a single test scenario, fixed procedures, and low frequency use.
Automatic control equipment relies on programmable logic controllers and single-chip microcomputers to achieve intelligent control, and can complete functions such as automatic current adjustment, preset test curves, real-time data collection, and automatic generation of test reports, significantly improving test efficiency and detection accuracy, and is suitable for large laboratories, high-frequency, and batch test scenarios.
(8) Equipment structure and portability
The structure and portability of the equipment need to be comprehensively considered in combination with the on-site test conditions. Small current and small capacity equipment mostly adopts an integrated structure, which is small in size and easy to move, suitable for various on-site mobile test requirements. Large current and large capacity equipment has a relatively larger overall weight and volume, and mostly adopts a split structure, separating the control operation console from the main body of the current transformer to reduce the difficulty of single equipment handling. When selecting, it is necessary to combine the test site space, transportation channels, and on-site lifting conditions to choose the appropriate equipment structure.
