In the production, manufacturing, operation, and maintenance of electrical equipment, insulation safety is the core indicator for ensuring the stable and reliable operation of the equipment and avoiding personal safety risks. The AC/DC withstand voltage tester is the core specialized detection instrument for verifying the insulation strength of electrical equipment. Its main function is to conduct safety verification work for the equipment.
The core detection logic of this instrument is: applying higher-than-normal working voltage of AC or DC to the tested equipment, and precisely detecting the leakage current value of the insulation medium to scientifically determine whether there are damages, aging, defects, or high-voltage breakdown hazards in the insulation layer of the equipment, thereby determining whether the insulation performance of the equipment meets the standards.
I. Working Principle and Basic Test Methods
The core working principle of the AC/DC withstand voltage tester can be summarized as applying high voltage, measuring leakage current, and determining the insulation status. During the testing operation, the instrument will apply the standard specified high voltage to the energized part of the tested equipment and the equipment casing and grounding terminal, and simultaneously monitor the leakage current generated by the insulation medium in real time. If the leakage current value remains within the preset standard threshold range, it is determined that the insulation performance of the equipment is qualified; if the leakage current suddenly increases significantly, the equipment shows breakdown phenomena or the instrument triggers the protection mechanism, then it is determined that the equipment insulation is不合格, and there are safety hazards.
(1) AC withstand voltage test (ACW)
AC withstand voltage test is the most widely used insulation detection method at present. During the test, a power frequency sinusoidal wave voltage is output, which closely matches the AC voltage stress that electrical equipment withstands in actual operation, and can simultaneously detect and verify the withstand capacity of the insulation material and the discharge characteristics of the insulation air gap. The test results are in line with the actual operating conditions of the equipment.
The core advantage of this testing method is that after the test, there is no need for manual discharge treatment of the tested equipment, and the operation process is simple. However, there are certain application limitations. When conducting tests on capacitive loads such as long cables and large-capacity capacitors, the instrument needs to output a large reactive current, which requires a higher power supply capacity for the on-site power supply.
(2) DC withstand voltage test (DCW)
DC withstand voltage test has an irreplaceable advantage in specific testing scenarios. When applying DC high voltage, the leakage current generated by the insulation medium mainly consists of two parts: the stable existing conductor leakage current and the gradually decaying capacitance charging current over time. After the equipment capacitance charging process is completed, only a very small leakage current needs to be maintained to complete the continuous test.
Based on this characteristic, for various capacitive loads such as long cables and large-capacity capacitors, the power supply capacity required for DC withstand voltage testing is much lower than that of AC testing, and it is suitable for outdoor on-site and temporary operation scenarios with limited power supply capacity. The main disadvantage of this method is that after the test, the tested equipment must be fully discharged, and the residual high voltage on the equipment is prone to cause electric shock risks, directly affecting the personal safety of the operators.
II. Core Functions and Technical Characteristics
Modern AC/DC withstand voltage testers have been upgraded to integrated and intelligent safety compliance comprehensive testing equipment, with functions no longer limited to basic high-voltage testing. They can comprehensively detect the insulation performance of electrical equipment and identify potential safety hazards in advance.
(1) Insulation resistance test (IR)
Insulation resistance test is the core supplementary function of withstand voltage testing. This function adopts a low-voltage testing mode, with the conventional test voltage being 500V and 1000V. By detecting the resistance value of the insulation material under a DC voltage environment (unit: megohms), it accurately reflects the aging degree, moisture condition, and long-term performance status of the insulation material, forming a performance complementarity with the withstand voltage test and achieving comprehensive detection of the equipment insulation status.
(2) Arc detection (ARC)
Arc detection is the core advanced detection function of the equipment. Before the insulation of the electrical equipment completely breaks down, a subtle and intermittent arc discharge phenomenon usually occurs, which will cause a high-frequency sudden change signal in the current waveform. A tester with arc detection function can precisely capture such weak abnormal signals. Even if the leakage current does not reach the conventional breakdown alarm threshold, it can identify early insulation deterioration, latent defects, etc., effectively avoiding the situation where faulty equipment is put into use. This ensures the safety of the use of electrical products and equipment from the source.
(III) Open Circuit Detection (OSC)
Open circuit detection is also known as contact inspection function. It is mainly used to verify the reliability of the connection of the test circuit. Before the high-voltage output is activated, the instrument will automatically detect the status of the test circuit. If it identifies abnormal situations such as open circuit, short circuit, loose wiring, or poor contact of fixtures, it will immediately trigger an alarm. This function can effectively prevent test failures and false qualification of insulation performance caused by wiring problems, ensuring the authenticity and accuracy of test data.
(IV) Multi-channel Scanning Function
The multi-channel scanning function is mainly suitable for multi-test point and batch equipment detection scenarios. For equipment with multiple detection points, such as transformers and multi-core cables, the traditional manual method of connecting wires point by point and testing successively is extremely inefficient. The withstand voltage tester with a high-voltage scanning matrix can automatically switch test channels through preset programs. With a single connection, it can complete all point tests and insulation resistance tests for all points, significantly improving the operational efficiency of production lines and batch detection scenarios.
III. Product Classification and Application Scenarios
Based on the output voltage capacity, measurement parameter range, and applicable scenarios, AC/DC withstand voltage testers can be classified into four core types, respectively suitable for conventional detection, high-precision detection, batch production line detection, and large-scale equipment detection in power systems, etc.
(1) Basic Programmable Control Type Withstand Voltage Tester
This type of instrument is the most widely used basic equipment at present. The conventional output parameters are AC 5kV and DC 6kV, and the leakage current measurement range covers 12mA – 20mA. The equipment is small in size, easy to operate, and supports basic functions such as parameter programmable setting and test data storage. It can fully meet the safety compliance testing requirements of common electrical products such as household appliances, power accessories, low-voltage electrical components, and wires and cables, and is widely applicable to daily testing work in conventional production lines and basic laboratories, with extremely high practicality and adaptability.
(2) High Voltage High Precision Type Withstand Voltage Tester
The high-voltage high-precision type equipment is designed for high withstand voltage levels and high-precision detection requirements. The core parameter performance has been significantly improved. The output AC voltage can reach 10kV and above, and DC voltage can reach 12kV and above. The leakage current measurement range is extended to 20mA – 30mA. The equipment is equipped with high-precision measurement circuits and high-sensitivity arc detection modules, supporting advanced functions such as collapse voltage data analysis. It is mainly suitable for the research and development testing, type tests of high-end electrical equipment such as new energy high-voltage components, photovoltaic equipment, high-voltage switches, and industrial high-voltage motors, etc., in high-precision detection scenarios.
(3) Multi-channel Scanning Type Withstand Voltage Tester
The multi-channel scanning type equipment is a dedicated device designed for efficient detection in production lines. It integrates a high-voltage scanning matrix system. Common channel configurations include 4-channel, 8-channel, and multi-channel versions. In multi-point detection operations such as transformer interlayer insulation and multi-core connectors, only one-time wiring of all test points is required. The instrument can automatically switch channels, apply high voltage, complete the detection, and record data according to the preset program. This equipment completely solves the problems of low efficiency, easy errors, and easy missed detections caused by manual line changes, significantly improving the detection efficiency and accuracy of batch production lines.
(4) Ultra-High Voltage Series Resonance Test Device
The ultra-high voltage series resonance test device is a dedicated detection equipment for large-scale high-voltage equipment in the power system. Traditional power frequency withstand voltage equipment has disadvantages such as large size, heavy weight, and strict requirements for on-site power capacity in ultra-high voltage detection scenarios. This device is based on the principle of inductance and capacitance resonance, and can generate an ultra-high voltage several times that of the input voltage under low-capacity power supply conditions on the tested high-voltage equipment and power cables. It is mainly used for on-site commissioning tests and preventive insulation inspections of core power equipment such as high-voltage power cables, gas-insulated switchgear, large generators, and main transformers.
IV. Key Points for Selection and Precautions
When selecting an AC/DC withstand voltage tester, it is necessary to comprehensively consider multiple dimensions such as detection standards, test objects, application scenarios, usage environment, and testing requirements to ensure that the equipment parameters and functions are highly compatible with the actual operational needs.
(1) Matching corresponding safety standards
Different types of electrical equipment have specific safety testing standards. These standards clearly stipulate core requirements such as withstand voltage test voltage, test duration, leakage current threshold, and test methods. Common household appliances follow IEC 60335 and GB 4706 series standards, information technology equipment follows IEC 60950 and GB 4943 series standards, and medical electrical equipment follows IEC 60601 series standards. The primary principle of selection is to ensure that the instrument parameters and test modes can fully cover the requirements of corresponding product categories.
(2) Reserving sufficient parameter margin
To avoid voltage fluctuations during high-voltage testing and errors in critical threshold detection, sufficient parameter margin should be reserved during selection. The output voltage is recommended to be reserved by 10%-20% on the basis of the standard value, to adapt to voltage fluctuations in high-voltage conditions. The measurement range of leakage current also needs to be reserved for margin, to avoid insufficient detection accuracy and data distortion when the test value approaches the upper limit of the range, and to ensure the stability and reliability of the test results.
(3) Adapting to production line automated detection requirements
For batch detection scenarios on the production line, the equipment’s ability to adapt to automation and the anti-mistake function are given higher priority than simple detection accuracy. Equipment with dedicated automated interface can be linked with the production line automation control system to achieve fully automated operations for test initiation, data determination, and signal transmission. At the same time, equipment integrating arc detection and open-circuit detection functions can effectively reduce false detections and misjudgments caused by poor contact or hidden arcs, and reduce the defective rate and rework costs of products.
(4) Matching on-site operating environment conditions
Laboratory operation scenarios have stable temperature and humidity and controllable power conditions, and can choose all-in-one desktop equipment with comprehensive functions and strong versatility. Outdoor on-site operation scenarios have complex conditions such as wind farms, substations, and construction sites, and need to prioritize the equipment’s portability and environmental adaptability. Split-type high-voltage detection equipment can be disassembled for transportation, reducing the weight of each piece of equipment and adapting to outdoor transportation and on-site operations. At the same time, the working temperature range, protection level, and seismic performance parameters of the equipment need to be matched according to the operating environment.
(5) Distinguishing between research and production testing requirements
The core requirements of research testing and production line production testing are significantly different. Research testing focuses on in-depth data analysis and requires the equipment to have advanced functions such as waveform recording, collapse voltage search, real-time data collection, and test report export, with higher requirements for measurement accuracy and data integrity. Production line production testing focuses on efficiency, stability, and low errors, and prioritizes equipment with simple operation, clear judgment logic, and stable operation, to simplify manual operations, avoid human errors, and ensure batch detection efficiency.
